Harsh Environment Packaging: Designing Conduction-Cooled Zone Controllers for Wheel Arches and Underbody

Mechanical and thermal engineering challenges of mounting high-power Zone Controllers in vehicle crash zones, engine bays, and wheel wells.

Unlike centralized computers located inside climate-controlled vehicle cabins, Zone Controllers must be mounted near the sensors they aggregate—often inside wheel arches, bumper fascias, or underbody cavities.

These locations present harsh operating conditions: ambient temperatures reaching 105°C, high vibration levels (20G RMS), and exposure to road salt and high-pressure water spray (IP6K9K rating). ZCUs utilize die-cast aluminum enclosures with internal thermal conduction pads, routing heat directly into vehicle structural body panels without requiring failure-prone cooling fans.
